LTO drives are precision tape-transport machines. They wind half-inch magnetic tape past a multi-channel read/write head at controlled tension, with the capstan motor (the precision motor that pulls tape past the head) and a pair of reel motors coordinating to maintain constant linear velocity. At the bottom of the price ladder is the most common fault we see: head contamination. As tape passes, it sheds microscopic oxide particles that accumulate on the head, the tape guides, and the capstan. The drive’s health-monitoring firmware tracks this and raises the amber “needs cleaning” LED. A run with a fresh universal cleaning cartridge (HP C7978A, IBM 35L2086, or equivalent) clears most contamination in 30–60 seconds. ₹2,500–₹4,500 for the cleaning service, head-counter reset, and tape-path inspection.
The middle layer is mechanical repair. When the cleaning cartridge no longer clears the alert, or the drive throws capstan-motor errors, transport jitters, or tape-load failures, the drive needs to be opened. Common faults at this layer: capstan motor bearings worn (causing tape-speed instability), pinch roller hardened or glazed (causing tape slip), reel-motor encoder dust contamination, tape-load mechanism gear wear, leader-pin pickup misalignment. We open the drive in our clean workbench area, replace the failing component, recalibrate the tape path, reflash firmware if needed, and verify with a known-good test cartridge. ₹8,000–₹25,000 depending on which sub-assembly needs attention.
The deepest layer is head replacement. LTO heads are wear items. The manufacturer publishes an expected operational life (typically 10,000–30,000 hours of tape motion), and high-utilisation production drives reach end-of-life. Symptoms: cleaning alerts return within hours of a fresh cartridge, soft errors climbing on every job, read-after-write verify failures even on new media. Replacement requires the correct head assembly for the generation (LTO-7 / LTO-8 / LTO-9 heads are not interchangeable), careful azimuth and zenith alignment after fitting, and a calibration run with a reference cartridge. We source heads from authorised distributors — lead time on LTO-9 heads can be 5–10 working days. ₹25,000–₹60,000 depending on generation.
Separately, two more categories sit alongside the main three. Firmware corruption — drive stuck at self-test, LEDs cycling without ready, HBA (host bus adapter, the SAS or Fibre Channel card in the server) unable to enumerate the drive — is usually a 1–2 day fix with a serial firmware reflash (₹3,500–₹6,500). SAS / Fibre Channel link issues can be cable, mini-SAS connector, SFP transceiver, or the drive’s interface board; we test each link with a spare HBA before deciding which to replace.
One practical note for stuck cartridges: do not press the eject button repeatedly. If a tape is stuck inside the drive, forced eject can tear the leader pin, damage the take-up reel, or worse, drag the tape across a contaminated head and write physical scratches into the media surface. Power the drive down, leave the cartridge inside, and call us. Stuck-tape recovery is a careful manual procedure best done with the drive opened on a bench.
